Constant web tension for sensitive electrode foils

The production of electrode and battery foils places the highest demands on the stability of the entire web guidance. Even the slightest fluctuations in web tension can impair process reliability and affect subsequent process steps as well as the quality of the produced foils. At the same time, higher production speeds and stricter tolerance specifications are increasing the demands on the roller systems used and their mechanical properties.
Continuously stable web tension is therefore an essential prerequisite for economic and low-waste production along the entire value chain of battery manufacturing.

INOMETA supports stable web processes through the combination of application-specific roller systems, integrated sensor technology, solutions for web tension measurement, as well as digital systems such as INOlogic®. The goal is to create uniform force ratios within the process, make relevant process data transparent, and support the prerequisites for controlled material guidance, even at high production speeds.

Stable web tensions as a prerequisite for reproducible battery processes

Within battery production, electrode foils undergo a multitude of sequential, successive process steps. During the coating, drying, calendering, or winding processes, strongly varying mechanical and thermal forces act upon the sensitive substrate. The extremely thin metal and collector foils react highly sensitively to the smallest mechanical influences or inaccuracies within the line. Transient fluctuations in web tension inevitably lead to axial web migration, local load peaks, wrinkling, or non-uniform material guidance.
These defect patterns are transferred directly to subsequent finishing stages and, in the worst case, can lead to costly foil tears in the dryer or calender. For production managers and process engineers, the controlled, low-tension guidance of sensitive foils therefore becomes a decisive lever to reduce material scrap, guarantee homogeneous web running, and improve overall equipment effectiveness (OEE) over the long term.

Dynamic influencing factors in battery foil manufacturing

The resulting web tension within a production line is not determined by a single component. It is the result of a dynamic interplay of various physical influencing factors along the entire web path. High speeds, batch-dependent variations in the material properties of the metal foils, massive changes in diameter during winding and unwinding, and abrupt acceleration phases permanently alter the mechanical stress on the material web.
In addition, roller geometry, the precise parallel alignment of the rotors, and the homogeneity of the load distribution across the entire working width influence the actual tensile stress during operation. Especially with ultra-thin anode and cathode strips, absolutely uniform force transmission across the entire width is mandatory. Even minimal local tension peaks lead to asymmetrical stretching, which can cause defects in subsequent coating processes.

Technical criteria for constant web tension

A permanently constant web tension cannot be achieved through isolated individual measures. Only the interaction of high-precision components makes it possible to keep web processes stable within defined tolerance windows. In addition to the metrological recording of process data, mechanical web guidance, slip-free power transmission, and the geometric precision of the roller systems used play a decisive role.

Specific roller concepts by requirement area:

  • CFRP guide and cantilever rollers: The low moment of inertia supports stable web conditions even during dynamic speed changes and helps to reduce material slip within the process.
  • Sensor rollers with integrated measurement technology: Record process variables directly within the system and create transparency regarding actual operating conditions. In conjunction with digital solutions such as INOlogic®, measurement data can be systematically recorded, evaluated, and used for the continuous analysis of process states.
  • Web tension sensors: Continuously record the actual tensile forces and enable the assessment of critical load conditions along the web path.
  • Traction rollers with PROTEK® coating: Defined surface structures ensure an application-specific coefficient of friction and support controlled power transmission.
  • Tension, guide, and deflection rollers: Support precise web guidance and contribute to uniform load distribution across the entire working width.

The combination of application-specific roller design, process-adapted functional surfaces, and continuous measurement and sensor technology creates the technical prerequisites for stable web tension, high process reliability, and long-term high equipment availability.

Advantages of integrated roller and sensor systems

The stability of sensitive electrode foils is not determined by a single component. Only the interplay of roller design, functional surfaces, web tension measurement, and sensor technology creates the prerequisites for controlled web processes under demanding production conditions.

By combining various INOMETA solutions, the following advantages can be realized:

  • Uniform force transmission across the entire working width.
  • Reduction of local load peaks and critical tension fluctuations.
  • Transparency regarding relevant process variables through continuous measurement data.
  • High process reliability even during dynamic load changes and high production speeds.
  • Support for stable process windows over long production runtimes.
  • Reduction of scrap and unplanned production interruptions.
  • Long-term high equipment availability and reproducible web processes.

Constant web tension is therefore not the result of a single measure. It is the outcome of roller technology, measurement technology, functional surfaces, and a deep understanding of the respective process.

Holistic system solutions for stable web processes

The requirements for web processes vary depending on the production step and material properties. Therefore, INOMETA views web guiding systems holistically, combining roller mechanics, functional surfaces, and measurement and sensor technology according to the specific application.
In addition to selecting suitable roller geometries, CFRP guide rollers and cantilever rollers, PROTEK® coatings, as well as sensor rollers and web tension sensors can help support stable process conditions within the system.
Furthermore, INOMETA accompanies customers in the application-specific design of web guiding systems and provides support for adjustments to different production conditions, web speeds, and material properties.
As a result, web guiding systems can be precisely tailored to the requirements of modern battery production and stable process conditions can be supported in the long term.
